Die Cut Mailer FAQ
Practical answers on choosing the structure, avoiding common problems, and confirming the right specification for your product.
What do we need to design a die-cut mailer?
Send the protected product outline, accessories, preferred reveal and proposed packing sequence. Agree on the closure and interior arrangement before artwork. A custom cutting shape should solve those handling needs, and its exact layout needs approval on a folded sample.

Can shaped cutouts replace a separate insert?
They may help position an item, but trial the tab contact points against the product surface and its dimensional variation. Check loading and removal as well as restraint. Small cut features can bend or snag, so assess the packed arrangement before removing other protection.
Technical references
How do we prevent die-cut tabs from tearing?
Check tab shape, engagement and the remaining material around each cut with the chosen board. Erect and open a production-style sample using the normal packing motion. Revise a difficult lock rather than assuming a stronger board will fix an awkward geometry.

Can custom mailer artwork extend over every panel?
It can be planned across the blank, but identify hidden folds, locking areas and the final label position first. Fold a printed dummy and inspect it both closed and open. Preserve essential information on visible panels that remain readable after assembly.
